What is Wire EDM?

Wire EDM — Wire Electrical Discharge Machining — is a non-contact material removal process in which a thin, continuously moving wire electrode carries a high-frequency electrical discharge that erodes the workpiece material along the programmed cut path. The wire and workpiece are submerged in a dielectric fluid that flushes eroded material particles from the cut zone and controls the discharge energy. Because there is no mechanical contact between the wire and the workpiece, the process applies no cutting forces to the part, making it suitable for thin, delicate, and fragile geometries that would distort or break under conventional cutting tool loads.

At Top Proto, our Wire EDM systems process conductive materials — hardened tool steels, titanium, carbide, copper alloys, and stainless steel — to tolerances below +/-0.005mm on cut geometry. The wire follows the programmed path with submicron positioning accuracy, allowing complex profiles, sharp internal corners with radii approaching the wire diameter, and taper cuts to be produced with consistent geometry from the first part to the last.

Single Pass — Roughing
The fastest EDM condition, producing a surface roughness of Ra 1.2 to Ra 1.6 with a visible recast layer on the cut face. Used for parts where surface condition is not critical or where secondary grinding will be applied.
Two Pass — Semi-Finish
One roughing pass followed by one skim pass, producing Ra 0.4 to Ra 0.8. Removes most of the recast layer from the roughing cut and improves dimensional accuracy on the cut profile.
Three Pass — Finish
Standard finish condition for precision Wire EDM parts. Roughing plus two skim passes producing Ra 0.2 to Ra 0.4. Substantially removes the recast layer and achieves dimensional accuracy consistent with the machine's positioning capability.
Mirror Finish (Multiple Skim Passes)
Four or more skim passes producing Ra 0.1 or below. Applied to mold cavity surfaces, precision gauges, and optical components where the minimum possible surface roughness is required.

Wire EDM Surface Finishes

The surface condition of Wire EDM parts is determined by the number of cutting passes applied. Each additional skim pass removes a finer layer of material, improving surface roughness and dimensional accuracy while removing the recast layer produced by the primary roughing cut.

Wire EDM uses a thin electrically charged wire to erode material through controlled electrical discharges, without mechanical contact between the cutting tool and the workpiece. This means no cutting forces are applied, allowing precise profiles to be cut in hardened materials and fragile geometries without distortion, tool wear, or the thermal damage associated with grinding. Conventional machining applies cutting forces and generates heat at the tool-workpiece interface, limiting achievable accuracy in hard or thin workpieces.
Wire EDM cuts any electrically conductive material, regardless of hardness. Common materials include hardened tool steels D2, H13, and M2, tungsten carbide, titanium alloys, stainless steel, aluminum, copper, and brass. Non-conductive materials such as ceramics, plastics, and glass cannot be cut by Wire EDM.
Our Wire EDM systems achieve dimensional tolerances down to +/-0.003mm on cut profiles with skim cut sequences. Position accuracy between features depends on the machine’s positioning system and the fixturing method. Critical tolerances are reviewed during the DFM process and confirmed before production.
The minimum internal corner radius is approximately equal to the wire radius plus the spark gap, which is approximately 0.06mm for 0.1mm wire. Sharper corners than this are not achievable with Wire EDM because the wire has a finite diameter. If your design requires a true sharp corner, it should be reviewed during the DFM process.

Wire EDM cutting speed is slower than conventional milling for simple geometries in soft materials. However, for hardened materials, complex profiles, and features requiring sharp internal corners, Wire EDM is significantly faster and more accurate than the combination of rough machining, heat treatment, and grinding that would otherwise be required. Lead times for Wire EDM prototype parts are typically three to seven business days depending on part complexity and material.
